Red Mud as a Secondary Resource of Low-Grade Iron: A Global Perspective

Managing red mud (RM), a solid waste byproduct of the alumina recovery process, is a serious ecological and environmental issue. With ~150 million tons/year of RM being generated globally, nearly 4.6 billion tons of RM are presently stored in vast waste reserves. RM can be a valuable resource of metals, minor elements, and rare earth elements. The suitability of RM as a low-grade iron resource was assessed in this study. The utilization of RM as a material resource in several commercial, industrial operations was briefly reviewed. Key features of iron recovery techniques, such as magnetic separation, carbothermal reduction, smelting reduction, acid leaching, and hydrothermal techniques were presented. RMs from different parts of the globe including India, China, Greece, Italy, France, and Russia were examined for their iron recovery potential. Data on RM composition, iron recovery, techniques, and yields was presented. The composition range of RMs examined were: Fe2O3: 28.3–63.2 wt.%; Al2O3: 6.9–26.53 wt.%; SiO2: 2.3–22.0 wt.%; Na2O: 0.27–13.44 wt.%; CaO: 0.26–23.8 wt.%; Al2O3/SiO2: 0.3–4.6. Even with a high alumina content and high Al2O3/SiO2 ratios, it was possible to recover iron in all cases, showing the significant potential of RM as a secondary resource of low-grade iron.

Sintering Optimisation and Recovery of Aluminum and Sodium from Greek Bauxite Residue

Bauxite residue is treated for the recovery of aluminum and sodium by sintering with the addition of soda, metallurgical coke and other reagents such as CaO, MgO and BaO. A thorough thermodynamic analysis using Factsage 7.0™ software was completed together with XRD mineralogy of sinters with different fluxes and reagents additions. Through both thermodynamic interpretation and mineralogical confirmations, it was observed that the type of desilication product in bauxite residue influences the total aluminum recovery through the sintering process and formation of sodium aluminum silicate exists in equilibrium with sodium aluminate, unless silica is consumed by additives (such as CaO, MgO, BaO etc.) forming other more thermodynamically favorable species and liberating alumina. Addition of barium oxide improves the aluminum and sodium recovery to 75% and 94% respectively. Complex sinter product formation that are triggered due to high calcium content in the Greek bauxite residue reduces aluminum recovery efficiency. Optimised and feasible recovery of aluminum and sodium for Greek bauxite residue was proved to be 70% and 85% respectively, when sintered with 50% excess stoichiometric soda. It was observed that stoichiometric carbon addition in inert atmosphere only assisted recovery up to 75% of aluminum and 83% of sodium, though there are benefits gained from pre-reducing iron from hematite for downstream recovery.

Revegetation strategies for bauxite refinery residue: a case study of Alcan Gove in Northern Territory, Australia

Alumina extraction from bauxite ore with strong alkali produces waste bauxite refinery residue consisting of residue sand and red mud. The amount and composition of refinery residue depend on the purity of the bauxite ore and extraction conditions, and differs between refineries. The refinery residue is usually stored in engineered disposal areas that eventually have to be revegetated. This is challenging because of the alkaline and sodic nature of the residue. At Alcan Gove's bauxite refinery in Gove, Northern Territory, Australia, research into revegetation of bauxite residue has been conducted since the mid-1970s. In this review, we discuss approaches taken by Alcan Gove to achieve revegetation outcomes (soil capping of refinery residue) on wet-slurry disposal areas. Problems encountered in the past include poor drainage and water logging during the wet season, and salt scalding and capillary rise during the dry season. The amount of available water in the soil capping is the most important determinant of vegetation survival in the seasonally dry climate. Vegetation cover was found to prevent deterioration of the soil cover by minimising capillary rise of alkalinity from the refinery residue. The sodicity and alkalinity of the residue in old impoundments has diminished slightly over the 25 years since it was deposited. However, development of a blocky structure in red mud, presumably due to desiccation, allows root penetration, thereby supplying additional water to salt and alkali-tolerant plant species. This has led to the establishment of an ecosystem that approaches a native woodland.
