Industrial Case-Study-Based Computational Fluid Dynamic (CFD) Modeling of Stirred and Aerated Bioreactors

Industrial bioreactors featuring inadequate geometry and operating conditions may depress the effectiveness and the efficiency of the hosted bioprocess. Computational fluid dynamics (CFD) can be used to find a suitable operating match between the target bioprocess and the available bioreactor. The aim of this work is to investigate the feasibility of addressing bioreactor improvement problems in the bioprocess industry with the aid of such mainstream tools as industry-standard CFD. This study illustrates how to effectively simulate both the impeller rotation and air supply and discusses the way toward model validation at the 4.1 m³ capacity scale. Referring to experimentally measured process values, the developed full-scale model successfully predicted the power draw, liquid phase level, and mixing time with errors lower than 4.6, 1.1, and 6.7%, respectively, thus suggesting the illustrated approach as a best practice design method for the bioprocess industry. The validated model was employed to improve performance by reducing the power draw in aerated conditions with a minimal operational derating.

A General Review of the Current Development of Mechanically Agitated Vessels

The mixing process in a mechanically agitated vessel is a widespread phenomenon which plays an important role among industrial processes. In that process, one of the crucial parameters, the mixing efficiency, depends on a large number of geometrical factors, as well as process parameters and complex interactions between the phases which are still not well understood. In the last decade, large progress has been made in optimisation, construction and numerical and experimental analysis of mechanically agitated vessels. In this review, the current state in this field has been presented. It shows that advanced computational fluid dynamic techniques for multiphase flow analysis with reactions and modern experimental techniques can be used with success to analyse in detail mixing features in liquid-liquid, gas-liquid, solid-liquid and in more than two-phase flows. The objective is to show the most important research recently carried out.

Experimental and CFD Studies of the Hydrodynamics in Wet Agglomeration Process

In this study, an experimentally validated computational model was developed to investigate the hydrodynamics in a rotor-stator vortex agglomeration reactor RVR having a rotating disc at the centre with two shrouded outer plates. A numerical simulation was performed using a simplified form of the reactor geometry to compute the 3-D flow field in batch mode operations. Thereafter, the model was validated using data from a 2-D Particle Image Velocimetry (PIV) flow analysis performed during the design of the reactor. Using different operating speeds, namely 70, 90, 110, and 130 rpm, the flow fields were computed numerically, followed by a comprehensive data analysis. The simulation results showed separated boundary layers on the rotating disc and the stator. The flow field within the reactor was characterized by a rotational plane circular forced vortex flow, in which the streamlines are concentric circles with a rotational vortex. Overall, the results of the numerical simulation demonstrated a fairly good agreement between the Computational Fluid Dynamics (CFD) model and the experimental data, as well as the available theoretical predictions. The swirl ratio β was found to be approximately 0.4044, 0.4038, 0.4044, and 0.4043 for the operating speeds of N = 70, 90, 110, and 130 rpm, respectively. In terms of the spatial distribution, the turbulence intensity and kinetic energy were concentrated on the outer region of the reactor, while the circumferential velocity showed a decreasing intensity towards the shroud. However, a comparison of the CFD and experimental predictions of the tangential velocity and the vorticity amplitude profiles showed that these parameters were under-predicted by the experimental analysis, which could be attributed to some of the experimental limitations rather than the robustness of the CFD model or numerical code.
