EDM of D2 Steel: Performance Comparison of EDM Die Sinking Electrode Designs

Study of Wire-Cut Electro-Discharge Machining of Heat-Resistant Nickel Alloys

This paper presents an analysis and theoretical model for assessing the quality and accuracy of wire-cut electro-discharge machining (WEDM) of products made from novel heat-resistant nickel alloys such as CrNi56KVMTYB. It is observed that WEDM processing of Ni alloy led to high surface roughness for the thick specimens, and electrical parameters such as pulse duration for the selected range depict an insignificant role in the value of surface roughness. On the other hand, the cut width of the machined surface decreases as the pulse duration increases, while the cut width is elevated for thick workpieces. Secondary discharges developed in WEDM have negative effects that cause sludge adhering and deterioration in the quality and productivity of processing. The regression model is developed to predict the surface roughness and cut width of machined surfaces, which holds significant importance in modern engineering. The workpiece is examined for surface integrity and material deposition. It is observed that an increase in the height of the specimen leads to the occurrence of secondary discharges, which in turn results in the formation of cracks on the surfaces of high-temperature nickel alloys. These cracks have a detrimental effect on the performance of critical products made from next-generation heat-resistant nickel alloys.

Modeling of EDM Process Flushing Mechanism

The study was performed to determine the optimum flushing condition for electrical discharge machining (EDM) of functional material titanium VT6 obtained by plasma cladding with a thermal cycle. Copper is used as an electrode tool (ET) to machine functional materials. The optimum flushing flows are analyzed theoretically by using ANSYS CFX 20.1 software which is also validated by an experimental study. It was observed that while machining the functional materials to adepth of 10 mm or more, the turbulence fluid flow dominates when nozzle angles are 45° and 75°, consequently drastically affecting the quality of flushing and the performance of the EDM. For the highest machining performance, the nozzles should be at an angle of 15° relative to the tool axis. The optimum flushing at deep hole EDM process minimizes the occurrence of debris deposition on tool electrodes, thus facilitating stable machining of functional materials. The adequacy of the obtained models was confirmed experimentally. It has been established that EDM of a hole with a depth of 15 mm, an intense accumulation of sludge, is observed in the processing zone. There arebuild-ups exceeding 3 mm in cross-section after EDM. This build-up leads to a short circuit and a reduction in surface quality and productivity. It has been proven that not correct flushing leads to intensive wear of the tool and a change in its geometric shape and, accordingly, to a decrease in the quality of EDM.

Experimental Investigation of Technological Indicators and Surface Roughness of Hastelloy C-22 after Electrical Discharge Machining Using POCO Graphite Electrodes

Modern industry is focused on looking for new and effective technologies to manufacture complex shapes from alloys based on nickel and chromium. One of the materials widely used in the chemical and aerospace industry is Hastelloy C-22. This material is difficult to machine by conventional methods, and in many cases, unconventional methods are used to manufacture it, such as electrical discharge machining (EDM). In the EDM process, the material is removed by electrical discharges between a workpiece and a tool electrode. The physical and mechanical properties of the tool electrodes have a direct impact on the process efficiency, machining accuracy, and surface roughness. Currently, there has been a significant increase in the use of graphite as a material for tool electrodes due to the low purchase cost of the raw material, good machinability, and high sublimation temperature. In this work, an experimental investigation of the influence of the grain size of the graphite tool electrode on material removal rate (MRR), tool wear rate (TWR), and surface roughness (Ra) of Hastelloy C-22 was carried out. Two POCO graphite tool electrodes with a grain size of 1 µm (AF-5) and 10 µm (S-180) were used. Based on the experimental studies, empirical models describing the influence of machining parameters on technological indicators and the condition of the surface texture were determined. The research indicates that graphite with a larger grain provides higher process efficiency with high relative wear of the tool electrode. The lowest surface roughness was obtained for graphite with a smaller grain size (AF-5). The analysis of the machining parameters proves that the discharge current and pulse duration are the main factors determining the MRR and Ra values for both AF-5 and S-180 graphite. The time interval is the dominant parameter with regard to the relative wear of the graphite electrode.

Parametric Optimization of Electric Discharge Machining of Metal Matrix Composites Using Analytic Hierarchy Process

The present study reports on the method used to obtain the reliable outcomes for different responses in electric discharge machining (EDM) of metal matrix composites (MMCs). The analytic hierarchy process (AHP), a multiple criteria decision-making technique, was used to achieve the target outcomes. The process parameters were varied to evaluate their effect on the material erosion rate (MER), surface roughness (SR), and residual stresses (σ) following Taguchi’s experimental design. The process parameters, such as the electrode material (Cu, Gr, Cu-Gr), current, pulse duration, and dielectric medium, were selected for the analysis. The residual stresses induced due to the spark pulse temperature gradient between the electrode were of primary concern during machining. The optimum process parameters that affected the responses were selected using AHP to figure out the most suitable conditions for the machining of MMCs.

Effects of Side Flushing and Multi-Aperture Inner Flushing on Characteristics of Electrical Discharge Machining Macro Deep Holes

This research investigates the effect of machining parameters on material removal rate, electrode wear ratio, and gap clearance of macro deep holes with a depth-to-diameter ratio over four. The experiments were carried out using electrical discharge machining with side flushing and multi-aperture flushing to improve the machining performance and surface integrity. The machining parameters were pulse on-time, pulse off-time, current, and electrode rotation. Response surface methodology and the desirability function were used to optimize the electrical discharge machining parameters. The results showed that pulse on-time, current, and electrode rotation were positively correlated with the material removal rate. The electrode wear ratio was inversely correlated with pulse on-time and electrode rotation but positively correlated with current. Gap clearance was positively correlated with pulse on-time but inversely correlated with pulse off-time, current, and electrode rotation. The optimal machining condition of electrical discharge machining with side flushing was 100 µs pulse on-time, 20 µs pulse off-time, 15 A current, and 70 rpm electrode rotation; and that of electrical discharge machining with multi-aperture flushing was 130 µs, 2 µs, 15 A, and 70 rpm. The novelty of this research lies in the use of multi-aperture flushing to improve the machining performance, enable a more uniform GC profile, and minimize the incidence of recast layer.

Experimental Research on the Cutting of Metal Materials by Electrical Discharge Machining with Contact Breaking with Metal Band as Transfer Object

The scientific paper presents practical research carried out by a mixed team of Romanian researchers from universities and the business environment. The research consists in applying the process of cutting metallic materials through electrical discharge machining with contact breaking using a metal band as a transfer object. The research was implemented with the help of a specially designed installation in the laboratory and subsequently all the necessary steps were taken to obtain the patent for it. Various metallic materials were cut using this process, but first of all, high alloy steels. In the global research conducted by the authors, active experimental programs and classic experimental programs were used. The composite central factorial experiment was the method that led to the most effective results in terms of interpretations and conclusions. The research as a whole includes unique elements from an engineering point of view and here we can highlight the use of a metal band as a transfer object for this type of process as well as the designed, realized, and subsequently patented installation.
