Abstract
Gas-atomization is extensively used to produce metallic feedstock powders for additive manufacturing processes, including gas dynamic cold spray processing. This work explores the potential utility of on-demand recycled titanium scrap feedstock powder as a viable substitute for virgin powder sources. Three recycled titanium powders were atomized from different battlefield scrap sources using a mobile foundry developed by MolyWorks Materials Corporation. Recycled titanium alloy powders were compared against virgin Ti-6Al-4V powder to verify there were no significant variations between the recycled and virgin materials. Powder characterization methods included chemical analysis, particle size distribution analysis, scanning electron microscopy (SEM), Karl Fischer (KF) titration moisture content analysis, X-ray diffraction (XRD) phase analysis, microparticle compression testing (MCT), and nanoindentation. Results indicate that recycled titanium powder provides a viable alternative to virgin titanium alloy powders without compromising mechanical capabilities, microstructural features, or ASTM-specified composition and impurity standards. The results of this work will be used to aid future research efforts that will focus on optimizing cold spray parameters to maximize coating density, mechanical strength, and hardness of recycled titanium feedstock powders. "Cold spray" presents opportunities to enhance the sustainability of titanium component production through the utilization of recycled feedstock powder, mitigating issues of long lead times and high waste associated with the use of conventional virgin feedstock.

Thermal Preprocessing of Rapidly Solidified Al 6061 Feedstock for Tunable Cold Spray Additive Manufacturing. METALS 2022. Abstract
In this work, the influence of thermal pre-processing upon the microstructure and hardness of Al 6061 feedstock powder is considered through the lens of cold spray processing and additive manufacturing. Since solid-state cold spray processes refine and retain microstructural constituents following impact-driven and high-strain rate severe plastic deformation and bonding, thermal pre-processing enables application-driven tuning of the resultant consolidation achieved via microstructural and, therefore, mechanical manipulation of the feedstock prior to use. Microstructural analysis was achieved via X-ray diffraction, scanning electron microscopy, transmission electron microscopy, electron backscatter diffraction, energy dispersive spectroscopy, and differential thermal calorimetry. On the other hand, nanoindentation testing and analysis were relied upon to quantify pre-processing effects and microstructural evolution influences on the resultant hardness as a function of time at 540 °C. In the case of the as-atomized powder, β-Mg2Si-, Al-Fe-, and Mg-Si-type phases were observed along polycrystalline grain boundaries. Furthermore, after a 60 min hold time at 540 °C, Al-Fe-Si-Cr-Mn- and Mg-Si-type intermetallic phases were also observed along grain boundaries. Furthermore, the as-atomized hardness at 250 nm of indentation depth was 1.26 GPa and continuously decreased as a function of hold time until reaching 0.88 GPa after 240 min at 540 °C. Finally, contextualization of the observations with tuning cold spray additive manufacturing part performance via powder pre-processing is presented for through-process and application-minded design.

Abstract
The surface roughness of additively manufactured (AM) components can have deleterious effects on the properties of the final part, such as corrosion resistance and fatigue life. Modification of the surface finish or parts produced by AM processes, such as cold spray, through methods such as mass finishing, can help to mitigate some of these issues. In this work, the surface evolution of as-produced copper cold sprayed material consolidations was studied through mass finishing. Three different copper powders attained by different production methods and of different sizes were used as feedstock. The surface topography of the cold spray deposits was measured as a function of the mass finishing time for the three copper cold spray samples and analyzed in terms of relative area and complexity, revealing an inverse correlation relating material removal rate and hardness/strength of the cold sprayed deposits. The material removal rate was also affected by the quality of the cold spray deposition, as defined by deposition efficiency (DE). Large initial drops in relative area and complexity are also likely due to the removal of loosely bonded powders at the start of mass finishing. Based on this study, the cold spray parameters that affect the rate of mass finishing have been explored.

Abstract
Additive manufacturing is a rapidly expanding field, encompassing many methods to manufacture parts and coatings with a wide variety of feedstock. Metal powders are one such feedstock, with a range of compositions and morphologies. Understanding subtle changes in the feedstock is critical to ensure successful consolidation and quality control of both the feedstock and manufactured part. Current standards lack the ability to finely distinguish almost acceptable powders from barely acceptable ones. Here, novel means of powder feedstock characterization for quality control are demonstrated for the solid-state AM process of cold spray, though similar methods may be extrapolated to other additive methods as well. These characterization methods aim to capture the physics of the process, which in cold spray consists of high strain rate deformation of solid-state feedstock. To capture this, in this effort powder compaction was evaluated via rapidly applied loads, flowability of otherwise non-flowable powders was evaluated with the addition of vibration, and powder electrical resistivity was evaluated through compaction between two electrodes. Several powders, including aluminum alloys, chromium, and cermet composites, were evaluated in this effort, with each case study demonstrating the need for non-traditional characterization metrics as a means of quality control and classification of these materials.

Abstract
Thermally sprayed 316L stainless steel coatings are commonly used on metallic structures due to their corrosion and wear resistance when compared to carbon steel. Cold Gas Spray (CGS) is a convenient thermal spray process to deposit 316L coatings, producing thick and very dense coatings, with almost no deleterious changes on the feedstock properties to the coating condition. The powder characteristics have influence on the microstructure of the coating, such as porosity and oxide contents, which alter its corrosion and wear behavior. CGS is an efficient technique to reduce the problems associated with material melting commonly found in other conventional thermal spray methods. In this work, different 316L powders, produced by different manufacturers, were deposited by CGS, applying the same equipment and parameters, with the objective to evaluate the relation between the powders’ characteristics and coating properties. Their microstructure, adherence, hardness, as well as the performance on corrosion and wear testing were evaluated. The water atomized powders presented in general better results than gas atomized powders.

Abstract
The prospect of aqueous processing of LiNixMnyCozO2 (NMC) cathodes has significant appeal to battery manufacturers for the reduction in materials cost, toxicological risk, and environmental impact compared to conventional N-methyl-2-pyrrolidone (NMP)-based processing. However, the effects of aqueous processing of NMC powders at industrial timescales are not well studied, with prior studies mostly focusing on relatively brief water washing processes. In this work, we investigate the bulk and surface impacts of extended aqueous processing of polycrystalline NMC powders with different compositions. We demonstrate that at timescales of several hours, polycrystalline NMC is susceptible to intergranular fracture, with the severity of fracture scaling with the NMC nickel content. While bulk crystallinity and composition are unchanged, surface sensitive techniques such as X-ray photoelectron spectroscopy (XPS) and transmission electron microscopy (TEM) indicate that the exposure of water leads to a level of delithiation, nickel reduction, and reconstruction from the layered to rock-salt structure at the surface of individual grains. Dynamic single NMC microparticle compression testing suggests that the resulting mechanical stresses weaken the integrity of the polycrystalline particle and increases susceptibility of intergranular fracture. The initially degraded surfaces along with the increased surface area lead to faster capacity fade and impedance growth during electrochemical cycling. From this work, it is demonstrated that NMC powders require surface or grain boundary modifications to make industrial-scale aqueous cathode processing viable, especially for next-generation nickel-rich NMC chemistries.

Abstract
In this work, three commercially available aluminum alloy systems (Al 2024, Al 6061, and Al 7075) were considered to explicitly capture the differences in material properties associated with a rapidly solidified, gas-atomized particulate feedstock as compared with their conventionally cast counterparts. Differences between the microstructural, thermodynamic, mechanical, and kinetic behaviors associated with gas-atomized and conventionally bulk counterparts have been tacitly assumed by the cold spray community. However, many researchers continue to utilize legacy properties from bulk materials when simulating particle impact phenomena in silico, for example. By way of recognizing the fact that bulk material properties may not serve as substitutes for gas-atomized powder property input parameters for cold spray process simulation and computation in silico, enhanced cold spray research and development will be more easily achieved. Therefore, understanding the feedstock powder characteristics for use in cold spray can lead to fine-tuning the properties of cold spray consolidations. Optical microscopy, scanning electron microscopy, nanoindentation, microhardness, differential scanning calorimetry, elemental analysis, and cooling rate calculations were utilized. This work confirms preliminary findings that powder alloys may not be treated the same way as their bulk counterparts in so far as the enactment of heat treatment processing parameters are concerned. Specifically, vast discrepancies were found in the grain size, secondary phases, and mechanical behavior between the powder and cast versions of each alloy.
