The Effects of MQL and Dry Environments on Tool Wear, Cutting Temperature, and Power Consumption during End Milling of AISI 1040 Steel

Comparison of Tool Wear, Surface Roughness, Cutting Forces, Tool Tip Temperature, and Chip Shape during Sustainable Turning of Bearing Steel

In this study, a comparison of measured cutting parameters is discussed while machining AISI 52100 low-alloy hardened steel under two different sustainable cutting environments, those in which a dry and minimum quantity lubrication (MQL) medium are used. A two-level full factorial design method has been utilized to specify the effect of different experimental inputs on the turning trials. Experiments were carried out to investigate the effects of three basic defining parameters of turning operation which are namely cutting speed, cutting depth, feed rate effects and also the effects of the cutting environment. The trials were repeated for the combination of different cutting input parameters. The scanning electron microscopy imaging method was used to characterize the tool wear phenomenon. The macro-morphology of chips was analyzed to define the influence of cutting conditions. The optimum cutting condition for high-strength AISI 52100 bearing steel was obtained using the MQL medium. The results were evaluated with graphical representations and they indicated the superiority of the pulverized oil particles on tribological performance of the cutting process with application of the MQL system.

Tool Wear Mechanism and Grinding Performance for Different Cooling-Lubrication Modes in Grinding of Nickel-Based Superalloys

Tool wear introduced during grinding nickel-based superalloys was identified as a significant factor affecting the production quality of aero-engine industries concerning high service performance and high precision. Moreover, uncertainties derived from the various cooling-lubrication modes used in grinding operations complicated the assessment of grinding preformation. Therefore, this work investigated the tool wear mechanisms in grinding nickel-based superalloys that adopted five cooling-lubrication modes and investigated how the wear behaviors affected grinding performance. Results showed that chip-deposits covered some areas on the tool surface under dry grinding and accelerated the tool failure, which produced the highest values of tangential force, 7.46 N, and normal force, 14.1 N. Wedge-shape fractures induced by indentation fatigue were found to be the predominant wear mechanism when grinding nickel-based superalloys under flood cooling mode. The application of minimum quantity lubrication-palm oil (MQL-PO), MQL-multilayer graphene (MQL-MG), and MQL-Al₂O₃ nanoparticles (MQL-Al₂O₃) formed lubricity oil-film on the tool surface, which improved the capacity of lubrication in the tool-workpiece contact zone and provided 37%, 30%, and 52% higher coefficient of friction than dry mode, respectively. The results of this study demonstrate that lubricated oil-film produced by MQL modes reduces the possibility of fractures of cubic boron nitride (CBN) grits to some extent.

Effect of Cutting Fluid on Machined Surface Integrity and Corrosion Property of Nickel Based Superalloy

Superalloy parts place high demands on machined surface integrity and serviceability. In the machining process of superalloys, the cutting fluid is usually used to improve the machining performance. Cutting fluids with cooling and lubrication functions have a relatively large effect on the surface microstructure and residual stress as well. The corrosion damage caused by cutting fluid to the machined surface, during machining and residual, are also worth considering. In this paper, the machining performance of typical binary Ni Cr solid solution, age-hardened, nickel-based superalloy NiCr20TiAl T6, under two commonly used cutting fluids, Blasocut and E709, was analyzed, including cutting performance, surface quality, machining surface corrosion characteristics, and so on. The results showed that the surface residual stress could be improved by adding both cutting fluids compared with the deionized water. Blasocut had better lubrication properties, which could reduce friction and heat production. Pitting holes were found on the polished surface after 45 days with E709 cutting fluid, which was more corrosive than Blasocut. According to this research, a reasonable cutting fluid can be selected to reduce the surface corrosion and improve the service life and performance of parts.

A Comparative Review of Thermocouple and Infrared Radiation Temperature Measurement Methods during the Machining of Metals

During the machining process, substantial thermal loads are generated due to tribological factors and plastic deformation. The increase in temperature during the cutting process can lead to accelerated tool wear, reducing the tool’s lifespan; the degradation of machining accuracy in the form of dimensional inaccuracies; and thermally induced defects affecting the metallurgical properties of the machined component. These effects can lead to a significant increase in operational costs and waste which deviate from the sustainability goals of Industry 4.0. Temperature is an important machining response; however, it is one of the most difficult factors to monitor, especially in high-speed machining applications such as drilling and milling, because of the high rotational speeds of the cutting tool and the aggressive machining environments. In this article, thermocouple and infrared radiation temperature measurement methods used by researchers to monitor temperature during turning, drilling and milling operations are reviewed. The major merits and limitations of each temperature measurement methodology are discussed and evaluated. Thermocouples offer a relatively inexpensive solution; however, they are prone to calibration drifts and their response times are insufficient to capture rapid temperature changes in high-speed operations. Fibre optic infrared thermometers have very fast response times; however, they can be relatively expensive and require a more robust implementation. It was found that no one temperature measurement methodology is ideal for all machining operations. The most suitable temperature measurement method can be selected by individual researchers based upon their experimental requirements using critical criteria, which include the expected temperature range, the sensor sensitivity to noise, responsiveness and cost.

Contribution Ratio Assessment of Process Parameters on Robotic Milling Performance

Robotic milling has broad application prospects in many processing fields. However, the milling performance of a robot in a certain posture, such as in face milling or grooving tasks, is extremely sensitive to process parameters due to the influence of the serial structure of the robot system. Improper process parameters are prone to produce machining defects such as low surface quality. These deficiencies substantially decrease the further application development of robotic milling. Therefore, this paper selected a certain posture and carried out the robotic flat-end milling experiments on a 7075-T651 high-strength aeronautical aluminum alloy under dry conditions. Milling load, surface quality and vibration were selected to assess the influence of process parameters like milling depth, spindle speed and feed rate on the milling performance. Most notably, the contribution ratio based on the analysis of variance (ANOVA) was introduced to statistically investigate the relation between parameters and milling performance. The obtained results show that milling depth is highly significant in milling load, which had a contribution ratio of 69.25%. Milling depth is also highly significant in vibration, which had a contribution ratio of 51.41% in the X direction, 41.42% in the Y direction and 75.97% in the Z direction. Moreover, the spindle speed is highly significant in surface roughness, which had a contribution ratio of 48.02%. This present study aims to quantitatively evaluate the influence of key process parameters on robotic milling performance, which helps to select reasonable milling parameters and improve the milling performance of the robot system. It is beneficial to give full play to the advantages of robots and present more possibilities of robot applications in machining and manufacturing.

Analytical Model for Temperature Prediction in Milling AISI D2 with Minimum Quantity Lubrication

Milling with minimum quantity lubrication (MQL) is now a commonly used machining technique in industry. The application of the MQL significantly reduces the temperature on the machined surface, while the cost of the lubricants is limited and the pollution caused by the lubricants is better controlled. However, the fast prediction of the milling temperature during the process has not been well developed. This paper proposes an analytical model for milling temperature prediction at the workpiece flank surface with MQL application. Based on the modified orthogonal cutting model and boundary layer lubrication effect, the proposed model takes in the process parameters and can generate the temperature profile at the workpiece surface within 1 min. The model is validated with experimental data in milling AISI D2 steel. With an average absolute error of 10.38%, the proposed model provides a reasonable temperature prediction compared to the experimental results. Based on the proposed model, this paper also investigates the effect of different cutting parameters on the cutting temperature. It is found that the application of the MQL decreases the temperature at the cutting zone, especially at the flank surface of the workpiece, which is due to the heat loss led by air-oil flow.

Investigation of the Effects of Cooling and Lubricating Strategies on Tribological Characteristics in Machining of Hybrid Composites

Engineering materials are expected to contain physical and mechanical properties to meet the requirements and to improve the functionality according to their application area. In this direction, hybrid composites stand as an excellent option to fulfill these requests thanks to their production procedure. Despite the powder metallurgy method that allows for manufacturing products with high accuracy, machining operations are still required to obtain a final product. On the other hand, such materials are characterized with uncertainties in the structure and extremely hard reinforcement particles that aggravate the machinability. One of the prominent solutions for better machinability of composites is to use evolutionary cooling and lubricating strategies. This study focuses on the determination of tribological behavior of Cu-based, B-Ti-SiCP reinforced, about 5% wt. hybrid composites under milling of several environments, such as dry, minimum quantity lubrication (MQL)-assisted and cryogenic LN2-assisted. Comprehensive evaluation was carried out by considering tool wear, temperature, energy, surface roughness, surface texture and chips morphology as the machinability characteristics. The findings of this experimental research showed that cryogenic cooling improves the tribological conditions by reducing the cutting temperatures, flank wear tendency and required cutting energy. On the other hand, MQL based lubricating strategy provided the best tool wear index and surface characteristics, i.e., surface roughness and surface topography, which is related to spectacular ability in developing the friction conditions in the deformation zones. Therefore, this paper offers a novel milling strategy for Cu-based hybrid composites with the help of environmentally-friendly techniques.

Study on Performance of PVD AlTiN Coatings and AlTiN-Based Composite Coatings in Dry End Milling of Hardened Steel SKD11

Dry milling of hardened steel is an economical and environmentally friendly machining process for manufacturing a mold and die. Advances in coating technology makes the dry milling a feasible approach instead of a traditional grinding process. However, the cutting condition is particularly severe in a dry machining process. High-performance coating is desired to meet the requirement of green and highly efficient manufacturing. This study concerned the performance of AlTiN-based coatings. The effect of Al content, and the AlTiN composite coating on the cutting performance of tools are investigated in terms of friction force at the tool–chip interface, specific cutting energy, cutting temperature on the machined surface, tool wear pattern and mechanism, and surface integrity. The results show that advanced AlTiN-based coatings reduce the force and cutting energy and protect the cutters from the high cutting temperature effectively. The main wear mechanisms of the coated tools are adhesive wear, chipping induced by fatigue fracture and abrasive wear. In general, the dry milling of hardened steel with AlTiN-based coatings gains a quite satisfactory surface quality. Furthermore, AlTiN-WC/C hard-soft multilayer coating performs well in reducing cutting force, preventing adhesion wear and isolating the cutting heat, being suitable for dry milling of hardened SKD11.

Corrosion Resistance and Surface Bioactivity of Ti6Al4V Alloy after Finish Turning under Ecological Cutting Conditions

The influence of cooling conditions and surface topography after finish turning of Ti6Al4V titanium alloy on corrosion resistance and surface bioactivity was analyzed. The samples were machined under dry and minimum quantity lubrication (MQL) conditions to obtain different surface roughness. The surface topographies of the processed samples were assessed and measured using an optical profilometer. The produced samples were subjected to electrochemical impedance spectroscopy (EIS) and corrosion potential tests (E_corr) in the presence of simulated body fluid (SBF). The surface bioactivity of the samples was assessed on the basis of images from scanning electron microscopy (SEM) and energy-dispersive spectroscopy (EDS) analysis. The inspection of the surfaces of samples after turning under dry and MQL conditions revealed unevenly distributed precipitation of hydroxyapatite compounds (Ca/P) with a molar ratio in the range of 1.73-1.97. Regardless of the cutting conditions and surface roughness, the highest values of E_corr ~0 mV were recorded on day 7 of immersion in the SBF solution. The impedance characteristics showed that, compared to the MQL conditions, surfaces machined under dry conditions were characterized by greater resistance and the presence of a passive layer on the processed surface. The main novelty of the paper is the study of the effect of ecological machining conditions, namely, dry and MQL cutting on the corrosion resistance and surface bioactivity of Ti6Al4V titanium alloy after finish turning. The obtained research results have practical significance. They can be used by engineers during the development of technological processes for medical devices made of Ti6Al4V alloy to obtain favorable functional properties of these devices.
