Automated Identification of Hidden Corrosion Based on the D-Sight Technique: A Case Study on a Military Helicopter

Hidden corrosion remains a significant problem during aircraft service, primarily because of difficulties in its detection and assessment. The non-destructive D-Sight testing technique is characterized by high sensitivity to this type of damage and is an effective sensing tool for qualitative assessments of hidden corrosion in aircraft structures used by numerous ground service entities. In this paper, the authors demonstrated a new approach to the automatic quantification of hidden corrosion based on image processing D-Sight images during periodic inspections. The performance of the developed processing algorithm was demonstrated based on the results of the inspection of a Mi family military helicopter. The nondimensional quantitative measurement introduced in this study confirmed the effectiveness of this evaluation of corrosion progression, which was in agreement with the results of qualitative analysis of D-Sight images made by inspectors. This allows for the automation of the inspection process and supports inspectors in evaluating the extent and progression of hidden corrosion.

A Method of Damage Detection Efficiency Enhancement of PZT Sensor Networks under Influence of Environmental and Operational Conditions

Two performance parameters are particularly important for the assessment of structural health monitoring (SHM) systems, i.e., their damage detection capabilities and risk of false positive indications due to varying environmental and operational conditions (EOCs). A reduced ratio of false-positive indications can be of significant importance for particular applications, for example, in aerospace, where the costs of unplanned maintenance procedures can be very high. In such cases, the reduction of the false calls ratio can be critical for the possibility of the practical application of the system, apart from damage detection efficiency and system costs. Among various sensor technologies, PZT networks are proven to be one of the most universal approaches to SHM, and they were successfully applied in different scenarios. Moreover, many EOCs which may have an impact on the risk of false positive indications have been identified. Over the years, different approaches to the influence of EOCs compensation have been proposed. Compensation methods can be tailored to the particular way in which a given measurement condition, for example, ambient temperature, alters signals acquired by the PZT network or can be formulated to be also applied in the more general case. In the paper, a method for enhancement of damage detection efficiency under influence of EOCs of general nature is proposed. The particular measurement condition affecting signals acquired by PZT sensors neither needs to be measured, which could be hard in some cases, but also nor even have to be identified. The efficiency of the proposed compensation algorithms is verified based on the example of experimental results obtained under varying temperatures.

Fast THz-TDS Reflection Imaging with ECOPS-Point-by-Point versus Line-by-Line Scanning

We built a high-speed TDS setup with the use of electronically controlled optical sampling (ECOPS), which can measure up to 1600 terahertz pulses per second. The movement of the sample was provided by two fast-speed motorized linear stages constituting the gantry. We developed a flat-bar-based metal marker approach for the synchronization of continuous line-by-line scans. We carefully compared the performance of the terahertz reflection time-domain spectroscopy (TDS) scanner operating in a slow point-by-point and a one-hundred-times faster line-by-line imaging scheme. We analyzed images obtained for both schemes for a uniform metallic breadboard with holes, as well as a glass composite sample with defects. Although the measurement time was reduced by 100 times in terms of the line-by-line scheme, the overall performance in both schemes was almost identical in terms of the defects' sizes, shapes and locations. The results proved that the proposed ECOPS TDS system can provide uniform and extremely fast scanning without any deterioration in image quality.

Monitoring of Hidden Corrosion Growth in Aircraft Structures Based on D-Sight Inspections and Image Processing

Hidden corrosion in aircraft structures, not detected on time, can have a significant influence on aircraft structural integrity and lead to catastrophic consequences. According to the widely accepted damage tolerance philosophy, non-destructive inspections are performed to assess structural safety and reliability. One of the inspection techniques used for such an inspection is the optical D-Sight technique. Since D-Sight is used primarily as a qualitative method, it is difficult to assess the evolution of a structural condition simply by comparing the inspection results. In the following study, the method to monitor hidden corrosion growth is proposed on the basis of historical data from D-Sight inspections. The method is based on geometric transforms and segmentation techniques to remove the influence of measurement conditions, such as the angle of observation or illumination, and to compare corroded regions for a sequence of D-Sight images acquired during historical inspections. The analysis of the proposed method was performed on the sequences of D-Sight images acquired from inspections of Polish military aircraft in the period from 2002 to 2017. The proposed method represents an effective tool for monitoring hidden corrosion growth in metallic aircraft structures based on a sequence of D-Sight images.

Application of Operational Load Monitoring System for Fatigue Estimation of Main Landing Gear Attachment Frame of an Aircraft

In this paper, we present an approach to fatigue estimation of a Main Landing Gear (MLG) attachment frame due to vertical landing forces based on Operational Loads Monitoring (OLM) system records. In particular, the impact of different phases of landing and on ground operations and fatigue wear of the MLG frame is analyzed. The main functionality of the developed OLM system is the individual assessment of fatigue of the main landing gear node structure for Su-22UM3K aircraft due to standard and Touch-And-Go (T&G) landings. Furthermore, the system allows for assessment of stress cumulation in the main landing gear node structure during touchdown and allows for detection of hard landings. Determination of selected stages of flight, classification of different types of load cycles of the structure recorded by strain gauge sensors during standard full stop landings and taxiing are also implemented in the developed system. Based on those capabilities, it is possible to monitor and compare equivalents of landing fatigue wear between airplanes and landing fatigue wear across all flights of a given airplane, which can be incorporated into fleet management paradigms for the purpose of optimal maintenance of aircraft. In this article, a detailed description of the system and algorithms used for landing gear node fatigue assessment is provided, and the results obtained during the 3-year period of system operation for the fleet of six aircraft are delivered and discussed.

Quality Control Approach for the Detection of Internal Lower Density Areas in Composite Disks in Industrial Conditions Based on a Combination of NDT Techniques

Voids in polymer matrix composites are one of the most common manufacturing defects, which may influence the mechanical properties and structural behavior of the final parts made of composites by various manufacturing methods. Therefore, numerous non-destructive testing (NDT) techniques were developed and applied for quality control and in-service testing of such structures. In this paper, the authors analyzed various alternatives to the reference technique, X-ray computed tomography (XCT) NDT, which is used for industrial testing of composite disks having defects in the form of the lower density areas. Different candidates, namely: vibration-based testing, infrared thermography, vibro-thermography, as well as ultrasonic testing were analyzed in terms of their sensitivity and technical feasibility. The quality of the results, the complexity of the testing procedure, time and labor consumption, and the cost of the equipment were analyzed and compared with the reference technique. Based on the conducted research the authors finally proposed a hybrid approach to quality control, using a combination of two NDT techniques-infrared thermography (for initial scanning and detection of near-surface defects) and ultrasonic testing (for a more detailed analysis of products that pass the first testing procedure). It allowed for replacing the costly XCT diagnostics with a much cheaper, but almost equally effective, alternative.

The Experimental Verification of Direct-Write Silver Conductive Grid and ARIMA Time Series Analysis for Crack Propagation

The paper presents experimental verification of customized resistive crack propagation sensors as an alternative method for other common structural health monitoring (SHM) techniques. Most of these are sensitive to changes in the sensor network configuration and a baseline dataset must be collected for the analysis of the structure condition. Sensors investigated within the paper are manufactured by the direct-write process with electrically conductive, silver-microparticle-filled paint to prepare a tailored measuring grid on an epoxy or polyurethane coating as a driving/insulating layer. This method is designed to enhance the functionality and usability compared to commercially available crack gauges. By using paint with conductive metal particles, the shape of the sensor measuring grid can be more easily adapted to the structure, while, in the previous approach, only a few grid-fixed sensors are available. A fatigue test on the compact tension (CT) specimen is presented and discussed to evaluate the ability of the developed sensors to detect and monitor fatigue cracks. Additionally, the ARIMA time series algorithm is developed both for monitoring and predicting crack growth, based on the acquired data. The proposed sensors' verification reveal their good performance to detect and monitor fatigue fractures with a relatively low measurement error and ARIMA estimated crack length compared with the crack opening displacement (COD) gauge.

Application of PZT Ceramic Sensors for Composite Structure Monitoring Using Harmonic Excitation Signals and Bayesian Classification Approach

The capabilities of ceramic PZT transducers, allowing for elastic wave excitation in a broad frequency spectrum, made them particularly suitable for the Structural Health Monitoring field. In this paper, the approach to detecting impact damage in composite structures based on harmonic excitation of PZT sensor in the so-called pitch–catch PZT network setup is studied. In particular, the repeatability of damage indication for similar configuration of two independent PZT networks is analyzed, and the possibility of damage indication for different localization of sensing paths between pairs of PZT sensors with respect to damage locations is investigated. The approach allowed for differentiation between paths sensitive to the transmission mode of elastic wave interaction and sensitive reflection mode. In addition, a new universal Bayesian approach to SHM data classification is provided in the paper. The defined Bayesian classifier is based on asymptotic properties of Maximum Likelihood estimators and Principal Component Analysis for orthogonal data transformation. Properties of the defined algorithm are compared to the standard nearest-neighbor classifier based on the acquired experimental data. It was shown in the paper that the proposed approach is characterized by lower false-positive indications in comparison with the nearest-neighbor algorithm.

Extended Damage Detection and Identification in Aircraft Structure Based on Multifrequency Eddy Current Method and Mutual Image Similarity Assessment

In this paper, a novel approach to Non-Destructive Testing (NDT) of defective materials for the aircraft industry is proposed, which utilizes an approach based on multifrequency and spectrogram eddy current method combined with an image analysis method previously applied for general-purpose full-reference image quality assessment (FR IQA). The proposed defect identification method is based on the use of the modified SSIM4 image quality metric. The developed method was thoroughly tested for various locations, sizes, and configurations of defects in the examined structure. Its application makes it possible to not only determine the presence of cracks but also estimate their size.

Impact Damage Evaluation in Composite Structures Based on Fusion of Results of Ultrasonic Testing and X-ray Computed Tomography

Barely visible impact damage (BVID) is one of the most dangerous types of structural damage in composites, since in most practical cases the application of advanced non-destructive testing (NDT) methods is required to detect and identify it. Due to its character of propagation, there are minor signs of structural damage on a surface, while the internal damage can be broad and complex both in the point of view of fracture mechanisms and resulting geometry of damage. The most common NDT method applied e.g., in aircraft inspections is ultrasonic testing (UT), which enables effective damage detection and localization in various environments. However, the results of such inspections are usually misestimated with respect to the true damage extent, and the quantitative analysis is biased by an error. In order to determine the estimation error a comparative analysis was performed on NDT results obtained for artificially damaged carbon fiber-reinforced composite structures using two UT methods and X-ray computed tomography (CT). The latter method was considered here as the reference one, since it gives the best spatial resolution and estimation accuracy of internal damage among the available NDT methods. Fusing the NDT results for a set of pre-damaged composite structures with various energy values of impact and various types of impactor tips applied for introducing damage, the evaluation of estimation accuracy of UT was possible. The performed analysis allowed for evaluation of relations between UT and X-ray CT NDT results and for proposal of a correcting factor for UT results for BVID in the analyzed composite structures.

Welds’ Quality of Aluminium Alloy Components of Military Aircraft Executed by Arc Welding Method

The paper presents the problems arising in the process of repairs of aircraft (AC) components made of aluminium alloys during arc welding with the TIG (tungsten inert gas) method. The paper provides information on the rules applicable in the welding process qualification. The procedure algorithm when qualifying the welding process was presented in accordance with PN-EN ISO 15614-2. The main causes and factors affecting the formation of defects and welding imperfections were described and classified. The principles of preparing the components for welding and selection of a binder were discussed. The issue of effect of the welding parameters on the formation of defects and welding imperfections in relation to PN-L-01426 standard was raised. The application of computed tomography in assessment of the welded joints was described and tomograms from tests of butt welds of aluminium alloys made of the AW 5754 grade aluminium alloy were presented. On the example of the tomograms, the welding imperfections and defects formed in the tested joints were discussed. The usefulness of computed tomography in assessment of the welds’ quality was shown.

Assessment of genome damage in occupational exposure to ionising radiation and ultrasound

The mutagenic effects of low doses of radiation on occupationally exposed subjects were studied on lymphocyte culture using two methods: analysis of structural chromosome aberrations and micronucleus assay. The results obtained in subjects exposed to ionising radiation alone were compared to those exposed to both ionising radiation and ultrasound. A correlation between the total number of chromosome aberrations and distribution of micronuclei in the genome of somatic cells show higher deviation in the group exposed to X-ray and ultrasound than in the group exposed to X-rays alone. The degree of genome damage in occupational exposure to X-rays and ultrasound were discussed.
