Individual Effects of Alkali Element and Wire Structure on Metal Transfer Process in Argon Metal-Cored Arc Welding

This study aimed to clarify the effect of wire structure and alkaline elements in wire composition on metal transfer behavior in metal-cored arc welding (MCAW). A comparison of metal transfer in pure argon gas was carried out using a solid wire (wire 1), a metal-cored wire without an alkaline element (wire 2), and another metal-cored wire with 0.084 mass% of sodium (wire 3). The experiments were conducted under 280 and 320 A welding currents, observed by high-speed imaging techniques equipped with laser assistance and bandpass filters. At 280 A, wire 1 showed a streaming transfer mode, while the others showed a projected one. When the current was 320 A, the metal transfer of wire 2 changed to streaming, while wire 3 remained projected. As sodium has a lower ionization energy than iron, the mixing of sodium vapor into the iron plasma increases its electrical conductivity, raising the proportion of current flowing through metal vapor plasma. As a result, the current flows to the upper region of the molten metal on the wire tip, with the resulting electromagnetic force causing droplet detachment. Consequently, the metal transfer mode in wire 3 remained projected. Furthermore, weld bead formation is the best for wire 3.

Low-Energy Pulsed-Laser Welding as a Root Pass in a GMAW Joint: An Investigation on the Microstructure and Mechanical Properties

Root pass is a fundamental step in multi-pass welding. In gas metal arc welding (GMAW), the weld bead qualities depend on the process parameters, filler materials, and welder abilities. This work investigates the effect of a Nd: YAG pulsed laser as a first pass to reduce the welders' reliance on the AH36 low-alloy steel with 5.5 mm thickness. This autogenous automatable process delivers reduced thermal impact due to the concentrated high-energy source, pulse overlap, and higher penetration depth-to-power ratio than continuous lasers. The outcomes indicate that the PL as a root welding generated a small HAZ compared to the GMAW condition. In addition, the subsequent arc passes positively affected the microstructure, reducing the hardness from around 500 to 230 HV. The PL + GMAW achieved similar strength results to the GMAW, although its Charpy impact values at -50 °C were around 15% lower than the arc condition.

Wire Arc Additive Manufactured Mild Steel and Austenitic Stainless Steel Components: Microstructure, Mechanical Properties and Residual Stresses

Wire arc additive manufacturing (WAAM) is an additive manufacturing process based on the arc welding process in which wire is melted by an electric arc and deposited layer by layer. Due to the cost and rate benefits over powder-based additive manufacturing technologies and other alternative heat sources such as laser and electron beams, the process is currently receiving much attention in the industrial production sector. The gas metal arc welded (GMAW) based WAAM process provides a higher deposition rate than other methods, making it suitable for additive manufacturing. The fabrication of mild steel (G3Si1), austenitic stainless steel (SS304), and a bimetallic sample of both materials were completed successfully using the GMAW based WAAM process. The microstructure characterization of the developed sample was conducted using optical and scanning electron microscopes. The interface reveals two discrete zones of mild steel and SS304 deposits without any weld defects. The hardness profile indicates a drastic increase in hardness near the interface, which is attributed to chromium migration from the SS304. The toughness of the sample was tested based on the Charpy Impact (ASTM D6110) test. The test reveals isotropy in both directions. The tensile strength of samples deposited by the WAAM technique measured slightly higher than the standard values of weld filament. The deep hole drilling (DHD) method was used to measure the residual stresses, and it was determined that the stresses are compressive in the mild steel portion and tensile in austenitic stainless steel portion, and that they vary throughout the thickness due to variation in the cooling rate at the inner and outer surfaces.

How to Reduce the Exposure of Welders to an Acceptable Level: Results of the InterWeld Study

OBJECTIVES

Workplace measurements in the past have shown that the applicable occupational exposure limits (OELs) are regularly exceeded in practice when high-emission welding processes are applied. The InterWeld pilot study was planned as part of an intervention study to show under which conditions compliance with the OEL is achievable in gas metal arc welding (GMAW) with solid wire. The investigation focussed on local exhaust ventilation, i.e. captor hoods and welding torches with integrated fume extraction.

METHODS

Forty tests with hand-guided GMAW were configured by experts with regard to all technical parameters and carried out by a professional welder. Effects of protective measures and process parameters on the exposure to respirable welding fumes and airborne manganese (Mn), chromium, nickel, and hexavalent chromium were investigated. Personal sampling was carried out in the welder's breathing zone outside the face shield at high flow rates (10 l min-1) in order to achieve sufficient filter loading. Particle masses and welding fume concentrations were determined by weighing the sampling filters. Metal concentrations were analysed by inductive coupled plasma mass spectrometry. In order to evaluate the effects on exposure, the measurements were performed under similar conditions. The data were analysed descriptively and with mixed linear models. For measurements below the limit of detection, the exposure level was estimated using multiple imputation.

RESULTS

Two to five times higher exposures to respirable welding fumes and airborne metals were observed during welding of 10 mm sheets than during welding of 2- or 3-mm sheets. Welding fume and Mn exposure were reduced by 70 and 90% when on-torch extraction or a captor hood was applied. Other airborne metals were reduced to a similar extent. Modifications on welding parameters led to a reduction of exposure against respirable particles by 51 up to 54%.

CONCLUSIONS

Although proper extraction at the point of origin and lower-emitting process variants ensure a drastic reduction in exposure, compliance with current OELs is not guaranteed. In order to ensure adequate health protection, especially at workplaces where thick sheets with long relative arc times are processed, there is a need for technical development.

Gas Metal Arc Welding Modes in Wire Arc Additive Manufacturing of Ti-6Al-4V

In wire arc additive manufacturing of Ti-alloy parts (Ti-WAAM) gas metal arc welding (GMAW) can be applied for complex parts printing. However, due to the specific properties of Ti, GMAW of Ti-alloys is complicated. In this work, three different types of metal transfer modes during Ti-WAAM were investigated: Cold Metal Transfer, controlled short circuiting metal transfer, and self-regulated metal transfer at a direct current with a negative electrode. Metal transfer modes were studied using captured waveform and high-speed video analysis. Using these modes, three walls were manufactured; the geometry preservation stability was estimated and compared using effective wall width calculation, the microstructure was analyzed using optical microscopy. Transfer process data showed that arc wandering depends not only on cathode spot instabilities, but also on anode processing properties. Microstructure analysis showed that each produced wall consists of phases and structures inherent for Ti-WAAM. α-basketweave in the center of and α-colony on the grain boundary of epitaxially grown β-grains were found with heat affected zone bands along the height of the walls, so that the microstructure did not depend on metal transfer dramatically. However, the geometry preservation stability was higher in the wall, produced with controlled short circuiting metal transfer.

3D Numerical Study of External Axial Magnetic Field-Controlled High-Current GMAW Metal Transfer Behavior

For gas metal arc welding (GMAW), increasing the welding current is the most effective way to improve welding efficiency. However, much higher current decreases the welding quality as a result of metal rotating-spray transfer phenomena in the high-current GMAW process. In this work, the external axial magnetic field (EAMF) was applied to the high-current GMAW process to control the metal transfer and decrease the welding spatters. A unified arc-droplet coupled model for high-current GMAW using EAMFs was built to investigate the metal rotating-spray transfer behavior. The temperature fields, flow fields in the arc, and droplet were revealed. Considering all the heat transferred to the molten metal, the Joule heat was found to be the dominant factor affecting the droplet temperature rise, followed by the anode heat. The conductive heat from the arc contributed less than half the value of the other two. Considering the EAMFs of different alternating frequencies, the arc constricting effects and controlled metal transfer behaviors are discussed. The calculated results agree well with the experimental high-speed camera observations.

Underwater Local Cavity Welding of S460N Steel

In this paper, a comparison of the mechanical properties of high-strength low-alloy S460N steel welded joints is presented. The welded joints were made by the gas metal arc welding (GMAW) process in the air environment and water, by the local cavity welding method. Welded joints were tested following the EN ISO 15614-1:2017 standard. After welding, the non-destructive—visual, penetrant, radiographic, and ultrasonic (phased array) tests were performed. In the next step, the destructive tests, as static tensile-, bending-, impact- metallographic (macroscopic and microscopic) tests, and Vickers HV10 measurements were made. The influence of weld porosity on the mechanical properties of the tested joints was also assessed. The performed tests showed that the tensile strength of the joints manufactured in water (567 MPa) could be similar to the air welded joint (570 MPa). The standard deviations from the measurements were—47 MPa in water and 33 MPa in the air. However, it was also stated that in the case of a complex state of stress, for example, bending, torsional and tensile stresses, the welding imperfections (e.g., pores) significantly decrease the properties of the welded joint. In areas characterized by porosity the tensile strength decreased to 503 MPa. Significant differences were observed for bending tests. During the bending of the underwater welded joint, a smaller bending angle broke the specimen than was the case during the air welded joint bending. Also, the toughness and hardness of joints obtained in both environments were different. The minimum toughness for specimens welded in water was 49 J (in the area characterized by high porosity) and in the air it was 125 J (with a standard deviation of 23 J). The hardness in the heat-affected zone (HAZ) for the underwater joint in the non-tempered area was above 400 HV10 (with a standard deviation of 37 HV10) and for the air joint below 300 HV10 (with a standard deviation of 17 HV10). The performed investigations showed the behavior of S460N steel, which is characterized by a high value of carbon equivalent (CeIIW) 0.464%, during local cavity welding.

Real-Time Weld Quality Prediction Using a Laser Vision Sensor in a Lap Fillet Joint during Gas Metal Arc Welding

Nondestructive test (NDT) technology is required in the gas metal arc (GMA) welding process to secure weld robustness and to monitor the welding quality in real-time. In this study, a laser vision sensor (LVS) is designed and fabricated, and an image processing algorithm is developed and implemented to extract precise laser lines on tested welds. A camera calibration method based on a gyro sensor is used to cope with the complex motion of the welding robot. Data are obtained based on GMA welding experiments at various welding conditions for the estimation of quality prediction models. Deep neural network (DNN) models are developed based on external bead shapes and welding conditions to predict the internal bead shapes and the tensile strengths of welded joints.

Blue-Light Hazard From Gas Metal Arc Welding of Aluminum Alloys

Objectives

The objective was to quantify the blue-light hazard from gas metal arc welding (GMAW) of aluminum alloys. The exposure level is expected to depend on the welding conditions. Therefore, it is important to identify the blue-light hazard under various welding conditions.

Methods

We experimentally conducted GMAW of aluminum alloys under various welding conditions and measured the spectral radiance of the arcs. The effective blue-light radiance, which the American Conference of Governmental Industrial Hygienists has defined to quantify the exposure level of blue light, was calculated from the measured spectral radiance. The maximum acceptable exposure duration per 10000 s for this effective blue-light radiance was calculated.

Results

The effective blue-light radiance measured in this study was in the range of 2.9-20.0 W cm-2·sr. The corresponding maximum acceptable exposure duration per 10000 s was only 5.0-34 s, so it is hazardous to view the welding arc. The effective blue-light radiance was higher at higher welding currents than at lower welding currents, when pulsed welding currents were used rather than steady welding currents, and when magnesium was included in the welding materials.

Conclusions

It is very hazardous to view the arcs in GMAW of aluminum alloys. Welders and their helpers should use appropriate eye protection in arc-welding operations. They should also avoid direct light exposure when starting an arc-welding operation.

Hazard of ultraviolet radiation emitted in gas tungsten arc welding of aluminum alloys

Ultraviolet radiation (UVR) emitted during arc welding frequently causes keratoconjunctivitis and erythema. The extent of the hazard of UVR varies depending on the welding method and conditions. Therefore, it is important to identify the levels of UVR that are present under various conditions. In this study, we experimentally evaluated the hazard of UVR emitted in gas tungsten arc welding (GTAW) of aluminum alloys. The degree of hazard of UVR is measured by the effective irradiance defined in the American Conference of Governmental Industrial Hygienists guidelines. The effective irradiances measured in this study are in the range 0.10-0.91 mW/cm(2) at a distance of 500 mm from the welding arc. The maximum allowable exposure times corresponding to these levels are only 3.3-33 s/day. This demonstrates that unprotected exposure to UVR emitted by GTAW of aluminum alloys is quite hazardous in practice. In addition, we found the following properties of the hazard of UVR. (1) It is more hazardous at higher welding currents than at lower welding currents. (2) It is more hazardous when magnesium is included in the welding materials than when it is not. (3) The hazard depends on the direction of emission from the arc.

Profiling mild steel welding processes to reduce fume emissions and costs in the workplace

To provide quantitative information to choose the best welding processes for minimizing workplace emissions, nine gas metal arc welding (GMAW) processes for mild steel were assessed for fume generation rates, normalized fume generation rates (milligram fume per gram of electrode consumed), and normalized generation rates for elemental manganese, nickel, and iron. Shielded metal arc welding (SMAW) and flux-cored arc-welding (FCAW) processes were also profiled. The fumes were collected quantitatively in an American Welding Society-type fume chamber and weighed, recovered, homogenized, and analyzed by inductively coupled atomic emission spectroscopy for total metals. The processes included GMAW with short circuit, globular transfer, axial spray, pulsed spray, Surface Tension Transfer™, Regulated Metal Deposition™, and Cold Metal Transfer™ (CMT) modes. Flux-cored welding was gas shielded, and SMAW was a single rod type. Results indicate a wide range of fume emission factors for the process variations studied. Fume emission rates per gram of electrode consumed were highest for SMAW (~13 mg fume g(-1) electrode) and lowest for GMAW processes such as pulsed spray (~1.5mg g(-1)) and CMT (~1mg g(-1)). Manganese emission rates per gram of electrode consumed ranged from 0.45 mg g(-1) (SMAW) to 0.08 mg g(-1) (CMT). Nickel emission rates were generally low and ranged from ~0.09 (GMAW short circuit) to 0.004 mg g(-1) (CMT). Iron emission rates ranged from 3.7 (spray-mode GMAW) to 0.49 mg g(-1) (CMT). The processes studied have significantly different costs, and cost factors are presented based on a case study to allow comparisons between processes in specific cost categories. Costs per linear meter of weld were $31.07 (SMAW), $12.37 (GMAW short circuit), and $10.89 (FCAW). Although no single process is the best for minimizing fume emissions and costs while satisfying the weld requirements, there are several processes that can minimize emissions. This study provides information to aid in those choices. Suggestions for overcoming barriers to utilizing new and less hazardous welding processes are also discussed.
