Micro-molding with ultrasonic vibration energy: new method to disperse nanoclays in polymer matrices

Preparation and properties of thermoplastic starch under the synergism of ultrasonic and elongational rheology

Thermoplastic starch, as an eco-friendly alternative to petroleum-based plastics, possesses numerous advantages, including cost-effectiveness, complete biodegradability, and renewable sourcing. Nevertheless, the plasticizer dispersion and starch plasticization efficiency are poor via the processing method dominate by shear deformation. Thus, the aim of this study is proposing a new approach combining ultrasonic treatment and elongational rheology to prepare thermoplastic starch and evaluate its properties. This innovative approach facilitated the production of thermoplastic starch with glycerol as the plasticizer at varying rotor speeds. Furthermore, this study was carried out by using a self-developed ultrasonic-assisted vane mixer (UVM) based on elongational flow. The samples were analyzed using FTIR, WAXD, polarized optical microscope, dynamic rheometer, universal testing machine and thermogravimetric analysis. FTIR and dynamic rheological analysis showed that elongational rheology and ultrasonics stimulate hydrogen bond formation between starch and glycerol, elevating starch thermoplasticity. Tensile tests and thermogravimetric analysis highlighted that high-intensity elongational field improved the mechanical properties and thermal stability of the thermoplastic starch. Additionally, the incorporation of ultrasonic treatment yielded further improvements, yielding remarkable tensile strength (6.09 MPa) and elongation at break (139.3 %). This synergistic interplay between ultrasonics and elongational rheology holds immense potential for advancing thermoplastic starch manufacturing.

Modeling the Ultrasonic Micro-Injection Molding Process Using the Buckingham Pi Theorem

Dimensional analysis through the Buckingham Pi theorem was confirmed as an efficient mathematical tool to model the otherwise non-linear high order ultrasonic micro-injection molding process (UMIM). Several combinations of processing conditions were evaluated to obtain experimental measurements and validate the derived equations. UMIM processing parameters, output variable energy consumption, and final specimen's Young modulus were arranged in dimensionless groups and formulated as functional relationships, which lead to dimensionless equations that predict output variables as a function of the user-specified processing parameters and known material properties.

Polypropylene-Based Polymer Locking Ligation System Manufacturing by the Ultrasonic Micromolding Process

In recent years, there has been a growing demand for biocompatible medical devices on the microscale. However, the manufacturing of certain microfeatures has posed a significant challenge. To address this limitation, a new process called ultrasonic injection molding or ultrasonic molding (USM) has emerged as a potential solution. In this study, we focused on the production of a specific microdevice known as Hem-O-Lok, which is designed for ligation and tissue repair during laparoscopic surgery. Utilizing USM technology, we successfully manufactured the microdevice using a nonabsorbable biopolymer that offers the necessary flexibility for easy handling and use. To ensure high-quality microdevices, we extensively investigated various processing parameters such as vibration amplitude, temperature, and injection velocity. Through careful experimentation, we determined that the microdevice achieved optimal quality when manufactured under conditions of maximum vibrational amplitude and temperatures of 50 and 60 °C. This conclusion was supported by measurements of critical microfeatures. Additionally, our materials characterization efforts revealed the presence of a carbonyl (C=O) group resulting from the thermo-oxidation of air in the plasticizing chamber. This finding contributes to the enhanced thermal stability of the microdevices within a temperature range of 429-437 °C.

Experimental Study of Injection Molding Replicability for the Micro Embossment of the Ultrasonic Vibrator

It is challenging to fabricate micro features on an injection-molded polymer product. Ultrasonic vibration induced into micro-injection molding is helpful for flow of polymer melt. In this paper, a micro-injection mold integrated with ultrasonic vibration was designed and fabricated, and micro embossment was machined on the surface of the ultrasonic vibrator. Poly(methacrylic acid methyl ester) (PMMA) was used for injection molding experiments, with four ultrasonic power levels (0, 300, 600, and 900 W), three injection speed levels (60, 80, and 100 cm³/s), two injection pressure levels (60 and 90 MPa) and a mold temperature of 60 °C. It was found that ultrasonic vibration perpendicular to the middle surface of the cavity is beneficial in forming transverse microstructure, but is not conducive to generating longitudinal microstructure. Increase in injection pressure can improve molding qualities for both the longitudinal micro groove and the transverse micro groove. Increase in injection speed is not conducive to forming the longitudinal micro groove but benefits formation of the transverse micro groove. When ultrasonic vibration is applied at the injection and packing stages, molding quality of the longitudinal micro groove becomes worse, while that of the transverse micro groove becomes better.

Tailoring the Barrier Properties of PLA: A State-of-the-Art Review for Food Packaging Applications

It is now well recognized that the production of petroleum-based packaging materials has created serious ecological problems for the environment due to their resistance to biodegradation. In this context, substantial research efforts have been made to promote the use of biodegradable films as sustainable alternatives to conventionally used packaging materials. Among several biopolymers, poly(lactide) (PLA) has found early application in the food industry thanks to its promising properties and is currently one of the most industrially produced bioplastics. However, more efforts are needed to enhance its performance and expand its applicability in this field, as packaging materials need to meet precise functional requirements such as suitable thermal, mechanical, and gas barrier properties. In particular, improving the mass transfer properties of materials to water vapor, oxygen, and/or carbon dioxide plays a very important role in maintaining food quality and safety, as the rate of typical food degradation reactions (i.e., oxidation, microbial development, and physical reactions) can be greatly reduced. Since most reviews dealing with the properties of PLA have mainly focused on strategies to improve its thermal and mechanical properties, this work aims to review relevant strategies to tailor the barrier properties of PLA-based materials, with the ultimate goal of providing a general guide for the design of PLA-based packaging materials with the desired mass transfer properties.

Numerical Simulation on the Acoustic Streaming Driven Mixing in Ultrasonic Plasticizing of Thermoplastic Polymers

The acoustic melt stream velocity field, total force, and trajectory of fluorescent particles in the plasticizing chamber were analyzed using finite element simulation to investigate the acoustic streaming and mixing characteristics in ultrasonic plasticization micro-injection molding (UPMIM). The fluorescence intensity of ultrasonic plasticized samples containing thermoplastic polymer powders and fluorescent particles was used to determine the correlation between UPMIM process parameters and melt mixing characteristics. The results confirm that the acoustic streaming driven mixing occurs in ultrasonic plasticization and could provide similar shear stirring performance as the screw in traditional extrusion/injection molding. It was found that ultrasonic vibrations can cause several melt vortices to develop in the plasticizing chamber, with the melt rotating around the center of the vortex. With increasing ultrasonic amplitude, the melt stream velocity was shown to increase while retaining the trace, which could be altered by modulating other parameters. The fluorescent particles are subjected to a two-order-of-magnitude stronger Stokes drag force than the acoustic radiation force. The average fluorescence intensity was found to be adversely related to the distance from the sonotrodes' end surface, and fluorescence particles were more equally distributed at higher parameter levels.

A Review on Current Strategies for the Modulation of Thermomechanical, Barrier, and Biodegradation Properties of Poly (Butylene Succinate) (PBS) and Its Random Copolymers

The impact of plastics on the environment can be mitigated by employing biobased and/or biodegradable materials (i.e., bioplastics) instead of the traditional "commodities". In this context, poly (butylene succinate) (PBS) emerges as one of the most promising alternatives due to its good mechanical, thermal, and barrier properties, making it suitable for use in a wide range of applications. Still, the PBS has some drawbacks, such as its high crystallinity, which must be overcome to position it as a real and viable alternative to "commodities". This contribution covers the actual state-of-the-art of the PBS through different sections. The first section reviews the different synthesis routes, providing a complete picture regarding the obtained molecular weights and the greener alternatives. Afterward, we examine how different strategies such as random copolymerization and the incorporation of fillers can effectively modulate PBS properties to satisfy the needs for different applications. The impact of these strategies is evaluated in the crystallization behavior, crystallinity, mechanical and barrier properties, and biodegradation. The biodegradation is carefully analyzed, highlighting the wide variety of methodologies existing in the literature to measure PBS degradation through different routes (hydrolytic, enzymatic, and soil).

Poly(lactic acid)/poly(butylene succinate) dual-layer membranes with cellulose nanowhisker for heavy metal ion separation

In this study, poly(lactic acid) (PLA)/poly(butylene succinate) (PBS) dual-layer membranes filled with 0-3 wt% cellulose nanowhisker (CNWs) were fabricated with aim to remove metal ions from wastewater. An integrated method was employed in the membrane fabrication process by combining water vapor-induced and crystallization-induced phase inversions. The membrane thickness was measured in between 11 and 13 μm, which did not pose significant flux deviation during filtration process. The 3% CNW filled membrane showed prominent and well-laminated two layers structure. Meanwhile, the increase in CNWs from 0 to 3% loadings could improve the membrane porosity (43-74%) but reducing pore size (2.45-0.54 μm). The heat resistance of neat membrane enhanced by 1% CNW but decreased with loadings of 2-3% CNWs due to flaming behavior of sulphated nanocellulose. Membrane with 3% CNW displayed the tensile strength (23.5 MPa), elongation at break (7.1%), and Young's modulus (0.75 GPa) as compared to other samples. For wastewater filtration performance, the continuous operation test showed that 3% CNW filled membrane exhibited the highest removal efficiency for both cobalt and nickel metal ions reaching to 83% and 84%, respectively. We concluded that CNWs filled dual-layer membranes have potential for future development in the removal of heavy metal ions from wastewater streams.

Tuning Power Ultrasound for Enhanced Performance of Thermoplastic Micro-Injection Molding: Principles, Methods, and Performances

With the wide application of Micro-Electro-Mechanical Systems (MEMSs), especially the rapid development of wearable flexible electronics technology, the efficient production of micro-parts with thermoplastic polymers will be the core technology of the harvesting market. However, it is significantly restrained by the limitations of the traditional micro-injection-molding (MIM) process, such as replication fidelity, material utilization, and energy consumption. Currently, the increasing investigation has been focused on the ultrasonic-assisted micro-injection molding (UAMIM) and ultrasonic plasticization micro-injection molding (UPMIM), which has the advantages of new plasticization principle, high replication fidelity, and cost-effectiveness. The aim of this review is to present the latest research activities on the action mechanism of power ultrasound in various polymer micro-molding processes. At the beginning of this review, the physical changes, chemical changes, and morphological evolution mechanism of various thermoplastic polymers under different application modes of ultrasonic energy field are introduced. Subsequently, the process principles, characteristics, and latest developments of UAMIM and UPMIM are scientifically summarized. Particularly, some representative performance advantages of different polymers based on ultrasonic plasticization are further exemplified with a deeper understanding of polymer–MIM relationships. Finally, the challenges and opportunities of power ultrasound in MIM are prospected, such as the mechanism understanding and commercial application.

Manufacturing PLA/PCL Blends by Ultrasonic Molding Technology

Ultrasonic molding (USM) is a good candidate for studying the plasticization of polymer mixtures or other composite materials due to either the little amount of material needed for processing, low waste or the needed low pressure and residence time of the mold. Thus, the novelty of this research is the capability of USM technology to process PLA/PCL blends and their corresponding neat materials, encompassing all the production stages, from raw material to the final specimen. The major findings of the work revealed that the thermal properties of the blends were not affected by the USM process, although the crystallinity degree experienced variations, decreasing for PLA and increasing for PCL, which was attributed to the crystallization rate of each polymer, the high process speed, the short cooling time and the small particle size. The employed ultrasonic energy increased the molecular weight with low variations through the specimen. However, the degradation results aligned with the expected trend of these material blends. Moreover, this study also showed the effect pellet shape and dimensions have over the process parameters, as well as the effect of the blend composition. It can be concluded that USM is a technology suitable to successfully process PLA/PCL blends with the correct determination of process parameter windows.

Ultrasonic nodal point, a new configuration for ultrasonic moulding technology

Ultrasonic moulding is a new technology that uses high power ultrasound to melt and mould thermoplastic polymers to produce samples with mini and micro features. The main feature of this technology is the use of ultrasonic energy as the heating source instead of a conventional injection screw. Even if ultrasonic moulding overcomes some of the drawbacks of conventional mini and micro-injection moulding, it still presents two main limitations that are hindering its widespread applicability: the lack of stability of the process and the difficulty to obtain samples with good mechanical properties for some materials. This article presents a new configuration, called nodal point ultrasonic moulding (NPUSM), to surmount such limitations. This configuration improves the stability of ultrasonic moulding technology and it is capable of processing materials with good mechanical properties. To prove its efficacy, the nodal point ultrasonic moulding configuration is used to obtain the processing window of a polyoxymethylene material and these results are compared with standard ultrasonic injection and conventional injection moulding. The results obtained show that NPSUM configuration improves the capabilities of ultrasonic moulding technologies.

Manufacturing of starch-based materials using ultrasonic compression moulding (UCM): toward a structural application

An experimental study of the ultrasonic compression moulding (UCM) to manufacture biobased composites made of semicrystalline starch powders and softwood fibres is described. The main objective was to assess the potential of using this fast and economical processing technique to elaborate a 100% biobased composite which might substitute more usual polymer materials for structural applications. The starch powder was chosen as raw material for the matrix while the reinforcement was made of softwood fibres. Tablets made of starch only and composite beams were processed under different conditions and characterised by several techniques. Three types of starch powders and two types of fibres were used as raw materials. A morphological and crystalline analysis was carried out by scanning electron microscopy (SEM) and X-ray diffraction (XRD). The native semicrystalline structure of starch granules was not totally preserved so as to obtain a homogeneous material. Diametral compression tests on tablets were performed to improve the processing route and obtain the materials with the best properties. Bending tests were used on composite beams to quantify the mechanical properties and study the effects of the processing parameters. The optimum processing parameters were defined and allowed obtaining a matrix for which the flexural strength reached 21 MPa. Mechanical properties were improved when fibres were added into the matrix: three-points bending tests showed a Young's modulus of 6 GPa, a flexural strength of 75 MPa and a flexural strain at break of 6% for a bulk density of 1.25. Considering these results, UCM appears to be a promising process to design a 100% biobased composite with mechanical properties comparable to those of classical discontinuous fibre composites.

Behavior Evaluation of Bituminous Mixtures Reinforced with Nano-Sized Additives: A Review

This article presents a comparative review of the most commonly used nano-additives for bituminous mixtures: nanoclays (NC), nanosilicates, carbon nanotubes (CNTs), graphene nanoplatelets (GNPs), nano-calcium oxide (CaO), and nano-titanium dioxide (TiO2). In this study, the mechanical behavior of the obtained additive mixture is evaluated. According to the revised literature, the results strongly depend on type, concentration, and dispersal of used nano-additive. In fact, it has been seen that simple shear mixing followed by sonication homogenizes the distribution of the nanoparticles within the bituminous matrix and favors the bonds’ formation. The viscosity of the mixture of bitumen with nanoparticles improves with the increase of the percentage of additive added: it indicates a potential improvement to permanent deformation and rutting. Another benefit is an increased resistance of the binder to aging. Furthermore, it has been shown that the nanoparticles are able to prolong the service life of a bituminous mixture by means of various interdependent chemical–physical mechanisms that can influence the resistance to fatigue failure or the ability to self-heal. However, the effectiveness of these improvements depends on the particle type, added quantity and mixing technique, and the tests carried out.

Investigation of the Mechanical Properties of Parts Fabricated with Ultrasonic Micro Injection Molding Process Using Polypropylene Recycled Material

This research focuses on investigating how physical and mechanical properties of polypropylene (PP) recycled material are modified when ultrasonic micro injection molding (UMIM) technology is used to produce material specimens. Experimental characterization by differential scanning calorimetry (DSC), thermogravimetric analysis (TGA), Fourier transform infrared (FTIR) spectra, and rheology tests show that the fabricated PP samples were able to withstand up to five times recycled processing before some signs of mechanical and physical properties degradation are observed. Surprisingly, uniaxial extension tests show an increase of 3.07%, 10.97% and 27.33% for Young’s modulus, yield stress and ultimate stress values, respectively, and a slight reduction of 1.29% for the samples elongation at break when compared to the experimental data collected from virgin material samples. The improvement of these mechanical properties in the recycled samples suggests that ultrasonic microinjection produces a mechano-chemical material change.

Biodegradable Polylactide Scaffolds with Pharmacological Activity by Means of Ultrasound Micromolding Technology

Ultrasound micromolding technology has been applied to get microporous polylactide scaffolds from the subsequent leaching of incorporated NaCl salts. A small amount of water-soluble polyethylene glycol (PEG) was required in order to improve the leaching process and get compact pieces with interconnected pores. Distribution of polymers in the processed specimens was quite homogeneous due to the small PEG content, although it was more concentrated in the regions close to the feeding channels due to its higher viscosity. Hydrophobic drugs like triclosan could be incorporated causing a minimum degradation during ultrasound processing and suffering an insignificant solubilization during the leaching step. Final scaffolds showed clear bactericide or bacteriostatic effects before and after 10 h of exposure. Cell proliferation of MDCK epithelial cells was higher for TCS loaded porous scaffolds (200%) than for unloaded samples (170%) and non-porous polylactide (PLA) specimens (100%, control). Micrographs showed the absence of non-inhibition areas in both the specimens and the container, confirming the biocompatibility of PLA specimens.

Ultrasonic moulding: Current state of the technology

Ultrasonic moulding, also known as ultrasonic microinjection moulding, is a new technology that uses high-power ultrasound to melt and mould thermoplastic polymers to produce samples with mini- and micro-features. The main feature of this technology is the use of ultrasonic energy as the heating source instead of a conventional injection screw. Since 2002, several authors have experimentally and theoretically studied the ability of ultrasonic energy to mould polymers. However, different machine configurations and experimental design strategies have been used, which makes it very difficult to compare the results obtained from different articles. In this report, the authors have compiled experimental studies on the ultrasonic moulding process and analysed them along with providing a theoretical framework. An accurate description of the process and the machine configurations used in the literature is also presented. The results obtained from the analysis are summarized and discussed, and possible next steps to further the research in this field are suggested.

Evolution of Interfacial Friction Angle and Contact Area of Polymer Pellets during the Initial Stage of Ultrasonic Plasticization

Interfacial friction heating is one of the leading heat generation mechanisms during the initial stage of ultrasonic plasticization of polymer pellets, which has a significant influence on the subsequent viscoelastic heating according to our previous study. The interfacial friction angle and contact area of polymer pellets are critical boundary conditions for the analysis of interfacial frictional heating of polymer pellets. However, the duration of the interfacial friction heating is extremely short in ultrasonic plasticization, and the polymer pellets are randomly distributed in the cylindrical barrel, resulting in the characterization of the distribution of the interfacial friction angle and contact area to be a challenge. In this work, the interfacial friction angle of the polymer pellets in the partially plasticized samples of polymethyl methacrylate (PMMA), polypropylene (PP), and nylon66 (PA66) were characterized by a super-high magnification lens zoom 3D microscope. The influence of trigger pressure, plasticizing pressure, ultrasonic amplitude, and vibration time on the interfacial friction angle and the contact area of the polymer pellets were studied by a single factor experiment. The results show that the compaction degree of the plasticized samples could be enhanced by increasing the level of the process parameters. With the increasing parameter level, the proportion of interfacial friction angle in the range of 0–10° and 80–90° increased, while the proportion in the range of 30–60° decreased accordingly. The proportion of the contact area of the polymer pellets was increased up to 50% of the interfacial friction area which includes the upper, lower, and side area of the cylindrical plasticized sample.

Study on the Mechanism of Interfacial Friction Heating in Polymer Ultrasonic Plasticization Injection Molding Process

Ultrasonic Plasticization Injection Molding (UPIM) is an effective way to manufacture polymeric micro parts and has great potential for energy saving with processing polymeric materials of a small amount. To better control the UPIM process and improve the quality of micro parts, it is necessary to study the heat generation mechanism. In this paper, the interfacial friction heating process of UPIM was studied by finite element (FEM) simulation and experiment, and the temperature change in the friction interface was estimated. Then, the effects of different process parameters such as ultrasonic frequency and ultrasonic amplitude on the friction heating process were analyzed. The results showed that the rising trend of friction heating temperature was transient (finished within 1 s), and the change trend of FEM simulation was consistent with experimental results. Adjusting ultrasonic frequency and amplitude has a significant influence on the friction heating process. Increasing the ultrasonic frequency and amplitude can improve the efficiency of friction heating.

Influence of Ultrasonic Transducer Structural Parameters on the Frictional Plasticizing Heat Generation of Polymer Particles

This paper explores the influence of structural parameters of ultrasonic transducer on the frictional plasticizing heat generation of polymer particles. A three-dimensional model of the interfacial friction plasticizing heating was established, and a transducer with different structural parameters was designed and analyzed. The actual output longitudinal vibration excitation of the transducer obtained by simulation analysis was directly loaded into the heating model, which further investigated the effect of various structural parameters on the frictional plasticizing heating process and temperature distribution of polymer particles. The results demonstrated that the interfacial friction plasticizing heating temperature of polymer particles increases nonlinearly with the longitudinal vibration excitation time, and the heat generation is a transient process. The amplification ratio has the greatest influence on the interfacial friction plasticizing heating rates of polymer particles, followed by both front cover length and piezoelectric ceramic pieces thickness; the effects of length of rear cover, horn and ultrasonic tool head are the smallest. The present work provides an effective basis for further studying the ultrasonic plasticizing of polymer particles in ultrasonic micro-molding.

Preparation of Medicated Polylactide Micropieces by Means of Ultrasonic Technology

A technology based on the application of ultrasound as an energy source was applied to get polylactide (PLA) micropieces with minimum degradation and processing time. This requirement could be even shorter than 1.5 s. The ultrasound technology was also demonstrated to be efficient for the incorporation of drugs with a pharmacological activity. Thus, the loading of two representative bactericide agents (i.e., triclosan (TCS), and chlorhexidine (CHX)), having differentiated chemical properties was evaluated. Typical physicochemical characterization included mechanical and thermal properties together with the evaluation of molecular degradation during processing for both unloaded and loaded specimens. Results pointed out that the thermally stable TCS could be loaded into the specimens without any problem, but cautions should be taken into account for CHX. Nevertheless, degradation could in this case be avoided when the drug load was lower than 3 wt-%, a result that contrasts with the significant decomposition attained by using conventional melting processes, which required long processing times at high temperatures. Morphologic analyses of loaded specimens did not reveal significant defects, while spectroscopic analyses showed that a good dispersion of drugs inside pieces could be attained. Drugs were slowly released from micropieces with a rate that was dependent on their hydrophilic character. Thus, release in a phosphate buffered saline (PBS)-ethanol medium (70% of PBS) followed a first order kinetics with constants of 0.0356 h−1 and 0.027 h−1 for CHX and TCS, respectively. A clear bactericide effect against both Gram-positive and Gram-negative bacteria was achieved at the beginning of exposure to the corresponding culture media, while a bacteriostatic effect was interestingly still detected after long exposure times. In fact, bacterial growth could be reduced to near 20% when micropieces were loaded with only 3 wt-% of any of the selected CHX and TCS drugs.

Ultrasonic Molding Technology: Recent Advances and Potential Applications in the Medical Industry

Recently, ultrasonic molding (USM) has emerged as a promising replication technique for low and medium volume production of miniature and micro-scale parts. In a relatively short time cycle, ultrasonic molding can process a wide variety of polymeric materials without any noticeable thermal degradation into cost-effective molded parts. This research work reviews recent breakthroughs of the ultrasonic injection molding and ultrasonic compression molding process regarding the equipment and tooling development, materials processing and potential applications in the medical industry. The discussion is centered on the challenges of industrializing this technology, pointing out the need for improvement of the current process’s robustness and repeatability. Among the most important research areas that were identified are the processing of novel engineered and nanomaterials, the understanding and control of the ultrasonic plasticization process and the tooling and equipment development.

Characterization of the Fluidity of the Ultrasonic Plasticized Polymer Melt by Spiral Flow Testing under Micro-Scale

The fluidity of a molten polymer plasticized by ultrasonic vibration was characterized by spiral flow testing based on an Archimedes spiral mold with microchannels. Mold inserts with various channel depths from 250 to 750 µm were designed and fabricated to represent the size effect under micro-scale. The effect of ultrasonic plasticizing parameters and the mold temperature on the flow length was studied to determine the rheological nature of polymers and control parameters. The results showed that the flow length decreased with reduced channel depth due to the size effect. By increasing ultrasonic amplitude, ultrasonic action time, plasticizing pressure, and mold temperature, the flow length could be significantly increased for both the amorphous polymer polymethyl methacrylate (PMMA) and the semi-crystalline polymers polypropylene (PP) and polyamide 66 (PA66). The enhanced fluidity of the ultrasonic plasticized polymer melt could be attributed to the significantly reduced shear viscosity.

Effects of ultrasonic injection molding conditions on the plate processing characteristics of PMMA

Polymer processing is a crucial and diverse field in the manufacturing industry. We investigated the process characteristics and effects of injection molding using ultrasonic vibration. An ultrasonic device was installed in an injection mold; polymer was directly vibrated during injection. An ultrasonic oscillation device 45 mm in diameter was placed in the cavity and used to vibrate a poly(methyl methacrylate) melt at 19 kHz. The amplitude of the acoustic unit was set at 15 μm for the measurements. Moreover, cavity pressure sensors were positioned at the front and rear sides of the vibration region to determine the melt flow behavior under ultrasonic-assisted injection molding conditions. Because of the absorption of ultrasonic energy, local heat was generated inside the resin, thus improving the flow characteristics of the melt. Moreover, the melt flow behavior around the skin layer was changed; the molecular orientation and high shear effect were reduced. Furthermore, the freezing rate of the melt was reduced; thus, the amount of melt pressure lost through the cavity was decreased and the residual stress inside the injection-molded component generated during the photoelastic stress analysis was lower.

Effect of the main process parameters on the mechanical strength of polyphenylsulfone (PPSU) in ultrasonic micro-moulding process

Ultrasonic micro-moulding technology was used to process high performance polymer polyphenylsulfone (PPSU) due to investigate mechanical and chemical characteristics of manufacturing parts. Both the processing window and dependence between the main input parameters, in this case amplitude, plunger velocity and ultrasonic exposure time and their influence on the mechanical properties were appointed. The experiments showed that each available amplitude level (58 µm, 52.2 µm, 46.4 µm, 40.6 µm) are suitable to produce specimens characterised by high mechanical strength but only when combined with the appropriate values of the rest of the parameters. The parameter, which influenced the most on the part degradation is the ultrasonic vibration time. Samples from the combination of parameters, where the amplitude and velocity had the highest value but time of sonication is one of the lowest are less exposed for degradation. Cavitation bubbles makes polymer falling apart which decreases mechanical strength of the manufacturing parts. Degradation was observed via FTIR analysis even if it was not visually visible. Finally, the model as a tool for selecting the appropriate values for the input process parameters when using the novel ultrasonic micro-moulding technology required to produce PPSU parts characterised by their high mechanical strength was developed.

Replicability of Ultrasonic Molding for Processing Thin-Wall Polystyrene Plates with a Microchannel

Ultrasonic molding is a new technology for processing small and micro polymeric components with reasonable cost and energy savings when small and medium batch sizes are required. However, when microcomponents are manufactured, the replicability of different micro features has to be guaranteed. The aim is to investigate the capability of ultrasonic molding technology for processing thin-wall plates of polystyrene with a microchannel, analyzing the filling behavior, the optical transparency, and the dimensional accuracy of the thin plate. The replicability of the manufactured microchannel is studied according to dimension and shape. The results reveal that plunger velocity influences transparency and filling cavity, whereas the vibration amplitude has less effect in both cases. The thickness deviation achieved on the final part is below 7% and the replication of the microchannel is better in depth than width, obtaining an average deviation of 4% and 11%, respectively. This replication also depends on the orientation of the microchannels and the distance from the injection gate. The replicability and repeatability for processing thin-wall plates with microchannel in polystyrene polymer are proved in this paper.

Characterizing Ultrasonic Micro-Molding Process of Polyetheretherketone (PEEK)

Ultrasonic micro-molding technology can dispense, melt and inject as small an amount of polymer as is required for one cycle, an advantage which makes the process highly desirable for low-volume and customized production of micro parts made from sensitive and very expensive polymers, especially in the medical sector. In this study, the feasibility of processing the polyetheretherketone (PEEK) polymer was investigated. The experiments conducted determined the parameters of a process that would allow parts with specific mechanical properties to be produced and verified as not degraded. The development of the process used three amplitude values as well as varying plunger velocity and vibration times. The three amplitude values and four speed values were tested to determine appropriate parameters for the ultrasonic process. Completely filled samples without any visual signs of degradation were analysed using FTIR-ATR, crystallinity percentage and tensile strength tests. Results show that the amplitude parameter is an important factor in the ultrasonic process and the higher its value is, the better the mechanical properties of complete parts are. Moreover, the tensile strength value of the specimens fabricated by ultrasonic micro-molding is comparable to that of conventional injection molding technology.

Preparation and characterization of CNTs/UHMWPE nanocomposites via a novel mixer under synergy of ultrasonic wave and extensional deformation

In this work, design and development of a new melt mixing method and corresponding mixer for polymer materials were reported. Effects of ultrasonic power and sonication time on the carbon nanotubes (CNTs) filled ultra high molecular weight polyethylene (UHMWPE) nanocomposites were experimentally studied. Transmission Electron Microscopy images showed that homogeneous dispersion of CNTs in intractable UHMWPE matrix is successfully realized due to the synergetic effect of ultrasonic wave and extensional deformation without any aid of other additives or solvents. Differential scanning calorimetry results revealed an increase in crystallinity and crystallization rate due to the finer dispersion of the CNTs in the matrix which act as nucleating point. Composites' complex viscosity and storage modulus decreased sharply at first and then leveled off with the increase of sonication time or the ultrasonic power. The thermal stability and the tensile strength of the CNTs/UHMWPE nanocomposites improved by using this novel mixing method. This is the first method that combined the ultrasonic wave and the extensional deformation in which the elongation rate, sonication time and ultrasonic power can be adjusted simultaneously during mixing. The novel mixer offers several advantages such as environment-friendly, high mixing efficiency, self-cleaning and wide adaptability to materials.

Preparation of Nanocomposites of Poly(ε-caprolactone) and Multi-Walled Carbon Nanotubes by Ultrasound Micro-Molding. Influence of Nanotubes on Melting and Crystallization

Ultrasound micro-molding technology was successfully applied to prepare nanocomposites based on a poly(ε-caprolactone) (PCL) matrix and multi-walled carbon nanotubes (MWCNTs). Optimization of processing parameters (i.e., amplitude, force and time) was crucial to obtain nanocomposites without any evidence of degradation, high material saving and short processing time (7–8 s). Good dispersion of nanotubes was achieved after processing previously formed solvent casting films. This dispersion was even partially detected in pieces directly obtained from powder mixtures of both components. Incorporation of MWCNTs had a remarkable influence on melting and crystallization processes, which were systematically studied by time resolved synchrotron experiments. Results indicated higher melting and crystallization temperatures for the nanocomposite, with temperature differences higher than 5 °C. Carbon nanotubes were effective nucleating agents and had an influence on crystallinity, crystallization rate and even on lamellar morphology, which was evaluated by analysis of the correlation function of small angle diffraction profiles. Crystallinity within lamellar stacks was lower for the solvent casting nanocomposite, but in this case lamellae underwent a thickening process during heating that accounted for the increase in the melting temperature. Crystallization from the melt rendered similar lamellar morphologies at the end of the process due to a lamellar insertion mechanism.

Numerical Simulation and Experimental Investigation of the Viscoelastic Heating Mechanism in Ultrasonic Plasticizing of Amorphous Polymers for Micro Injection Molding

Ultrasonic plasticizing of polymers for micro-injection molding has been proposed and studied for its unique potential in materials and energy-saving. In our previous work, we have demonstrated the characteristics of the interfacial friction heating mechanism in ultrasonic plasticizing of polymer granulates. In this paper, the other important heating mechanism in ultrasonic plasticizing, i.e., viscoelastic heating for amorphous polymer, was studied by both theoretical modeling and experimentation. The influence mechanism of several parameters, such as the initial temperature of the polymer, the ultrasonic frequency, and the ultrasonic amplitude, was investigated. The results from both numerical simulation and experimentation indicate that the heat generation rate of viscoelastic heating can be significantly influenced by the initial temperature of polymer. The glass transition temperature was found to be a significant shifting point in viscoelastic heating. The heat generation rate is relatively low at the beginning and can have a steep increase after reaching glass transition temperature. In comparison with the ultrasonic frequency, the ultrasonic amplitude has much greater influence on the heat generation rate. In light of the quantitative difference in the viscoelastic heating rate, the limitation of the numerical simulation was discussed in the aspect of the assumptions and the applied mathematical models.
